Single Wall vs Double Wall Cardboard Boxes: What’s The Difference?

Single wall and double wall cardboard boxes are both used for packing, storage and delivery, but they provide different levels of strength and protection.

Single wall boxes are lighter and usually suitable for everyday goods. Double wall boxes have an additional layer of corrugated board, making them a better choice for heavier products, demanding storage conditions and parcels requiring extra protection.

The right option depends on the product’s weight, fragility, dimensions and delivery journey rather than simply choosing the thickest box available.

What Is a Single Wall Cardboard Box?

A single wall box is made using one fluted layer of corrugated cardboard between two flat liners. This creates a lightweight box suitable for many routine packing and storage tasks.

Single wall cardboard boxes may be suitable for:

  • Clothing and textiles
  • Books, stationery and printed materials
  • Soft furnishings
  • Lightweight homeware
  • Small parts and samples
  • Products already protected by retail packaging
  • General warehouse and office storage

They are supplied flat-packed, so they take up relatively little storage space before assembly. Their lighter construction can also make them easier to handle around a packing area.

What Is a Double Wall Cardboard Box?

A double wall box contains two layers of fluted corrugated board and three flat liners. This produces a thicker structure with greater resistance to crushing and impacts than a comparable single wall box.

Double wall cardboard boxes are commonly considered for:

  • Heavier products and components
  • Fragile goods requiring additional protection
  • Tools and machinery parts
  • Boxes that will be stacked in storage
  • Palletised consignments
  • Longer or more demanding delivery journeys

Double wall construction provides more protection, but the box must still be appropriately sized and packed. Empty space, unsuitable void fill or poor sealing can leave goods vulnerable even inside a strong carton.

Consider the Product’s Weight

Heavier goods place more pressure on the bottom, seams and sides of a box. Double wall cardboard will often be more appropriate where the contents are dense or difficult to handle.

However, board type alone does not provide a guaranteed weight capacity. Box dimensions, board grade, construction and storage conditions all influence performance.

A small box containing a dense component may need stronger board than a larger box filled with lightweight textiles. Avoid judging suitability by size alone.

Think About Fragility and Internal Protection

Fragile goods do not automatically require double wall cardboard, although the additional strength may be beneficial. The complete packing method matters just as much as the outer box.

Products that could crack, chip or become scratched may also need:

  • Bubble wrap or another cushioning material
  • Paper or suitable void fill
  • Corner and edge protection
  • Cardboard dividers
  • Fitted inserts

The item should not be able to move freely or strike the sides of the box. Multiple fragile products should normally be wrapped and separated individually.

Review Storage and Stacking Conditions

Boxes stored in a warehouse may have other cartons or pallets placed above them. Double wall cardboard generally offers better resistance to compression, making it useful where stacking demands are higher.

Stacking strength can still be reduced by:

  • Boxes overhanging the pallet
  • Uneven weight distribution
  • Excessive empty space
  • Damp or humid conditions
  • Damaged cardboard
  • Loads exceeding the box specification

Keep cardboard boxes clean and dry. Moisture can weaken corrugated board, including double wall cartons.

Choose a Box That Fits the Product

An oversized box requires more filling material and gives the contents more room to move. A box that is too small may crush the product or leave insufficient room for cushioning.

Measure the product after any wrapping or protection has been added. Allow enough space for suitable cushioning without leaving excessive gaps.

Where standard sizes do not provide a good fit, custom cardboard boxes can be manufactured to specified dimensions in either single or double wall board. A closer-fitting box may reduce void fill and create a more consistent packing process.

Which Box Should You Choose?

Choose a single wall box when the contents are relatively light, robust and suitable for routine storage or delivery.

Consider double wall cardboard when the goods are heavier, more fragile, likely to be stacked or expected to experience more demanding handling.

Whichever type you choose, check that the dimensions, board strength, cushioning and sealing method suit the product and journey.
